A city fleet manager in northwest Iowa called us in March because a tech had noticed one carriage on a 2 post car lift sitting about an inch lower than the other with the arms empty. Nobody had been hurt, nothing had dropped, and the lift still went up and down. That inch was the only warning the equipment gave, and it was a good one — the equalization cable on the low side had stretched past its adjustment range and had broken strands starting at the sheave. His crew does alignment work on squad cars and light service trucks all week, which means that lift gets loaded, leveled, and unloaded a dozen times a day. This is the inspection walkthrough we gave him, and it applies to any shop running the same equipment.

What the Equalization Cables Actually Do

People assume the cables lift the vehicle. They do not. On a two-post hydraulic unit, the cylinders do the lifting and the cables only keep the two carriages traveling at the same height. One cable runs from the top of one carriage, up over a sheave, across the top beam or through the baseplate, and down to the other carriage. Its job is synchronization, not load bearing. That distinction matters because it changes what a cable failure looks like — you do not get an instant drop, you get one side that stops matching the other, and then the safety locks catch unevenly.

The reason that still becomes a serious safety problem is what comes next. When one carriage sits low, the vehicle tilts, load shifts toward one pair of arms, and the locks on the high side may not engage in the same tooth as the low side. Now you have a truck in the air resting on a lift that is out of level and out of adjustment. On an alignment bay this is doubly bad because everything you are measuring depends on the vehicle sitting square. We have gone into municipal shops where the alignment numbers had been drifting for months and nobody connected it to a stretched cable on the service lift being used for prep work. Synchronization is a safety item and a quality item at the same time.

How Often to Actually Inspect Them

The ANSI/ALI standard calls for a daily visual check by the operator, a monthly closer inspection by shop staff, and a documented annual inspection by a qualified inspector. In practice, a municipal fleet shop cycling vehicles all day should be doing a real cable look every month and writing it down. Daily is a glance — does anything look slack, are both carriages level with the arms empty, do the locks click in unison as it rises. That takes fifteen seconds and it catches most problems early.

The monthly check is hands-on. Run the carriages to a comfortable working height with no vehicle on the arms, then walk each cable end to end looking for broken wires, kinks, flat spots, corrosion bleeding out of the strands, and any place the cable has been riding off-center in a sheave groove. Check the adjustment nuts at the anchor ends and confirm you still have thread left to adjust with. If you have run out of adjustment, the cable is stretched and it is done — adding another turn is not a repair. On a 2 post car lift in heavy daily fleet service, we typically see cables reach end of life somewhere in the five to ten year window, sooner in shops with washbay overspray, road salt exposure, or a sheave that has been running dry. Northwest Iowa winters put salt everywhere, and salt in a cable strand is corrosion you cannot see from the outside.

The Failure Signs We Get Called About

The most common call is exactly what that fleet manager described: uneven carriage height. Second most common is a lift that no longer locks evenly, where you hear the ratchets clicking out of sync as it climbs. Third is visible broken strands, usually right where the cable wraps the sheave, because that is where it flexes hardest. Fourth is a cable that has jumped its groove and is chewing into the sheave flange — you will often hear that one before you see it, as a squeal or a grinding sound on the way up.

There are also failures people misdiagnose as cable problems. A carriage that drifts down overnight with a vehicle on it is almost never a cable — that is hydraulic, usually a cylinder seal or a check valve holding poorly. We had a shop send us a photo of a Challenger unit where the motor ran, there was fluid in the reservoir, nothing was leaking, and it simply would not lift. Cables were fine. That was a suction-side issue at the pump. Knowing the difference saves you money, because a cable set is a modest parts purchase while a cylinder is a bigger one. Replacing Cables the Right Way

Always replace equalization cables as a set, both sides, even if only one looks bad. They stretch together and they wear together, and a new cable paired with a five-year-old one will pull out of adjustment within weeks. Get the exact cable for your model and serial — length, diameter, and end fitting vary between manufacturers and even between production runs of the same model. Generic cable cut to length with the wrong swaged end is how people end up doing the job twice.

The procedure itself: fully lower the lift, block or crib the carriages so they cannot move, relieve the hydraulic pressure, then release cable tension at the adjustment nuts. Route the new cable exactly how the old one ran, over every sheave in the same groove, and confirm nothing is twisted. Tension both sides evenly, cycle the lift several times without a load, and re-check carriage level at multiple heights — not just at the bottom. Then verify the safety locks engage simultaneously on both columns. Inspect every sheave while you are in there; a grooved, seized, or wobbling sheave will eat a brand new cable in a year. Grease the sheave bearings if they are the serviceable type. On a 2 post car lift that a municipal crew depends on daily, budget a couple hours and do it properly rather than squeezing it in between jobs.

Fleet-Specific Wear Factors Worth Knowing

Municipal fleets beat lifts differently than retail shops do. The vehicles are heavier than average — patrol units loaded with equipment, half-ton and three-quarter-ton service trucks, sometimes a plow-equipped pickup that is well past what anybody expected. Cycle counts are high because a fleet shop does short, repetitive PM work rather than long teardowns. And the environment is rough: salt, sand, ice melt, and washbay water all end up on the columns and in the cable runs.

That combination compresses the service interval. We tell fleet shops to treat published intervals as a ceiling, not a target. If the manufacturer says inspect monthly, and you are running forty cycles a day through a Midwest winter, look at it every two weeks. Wipe the columns down. Keep the carriage rollers and slide blocks lubricated so the carriage is not fighting friction that transfers load into the cables. And pay attention to capacity honestly — a 10,000 lb unit lifting a loaded 6,000 lb truck all day is fine, but the same unit under something at 9,500 lb every day is living at the edge. Several fleet shops we work with stepped up to 12,000 or 14,000 lb equipment for exactly that reason and stopped having cable and lock issues altogether.

Documentation and the Annual Inspection

For a municipal shop this part is not optional. Keep a written or digital log with the date, the lift’s serial number, who inspected it, what was checked, and what was found or corrected. If a cable is replaced, log the part number and the date. This does two things: it gives you a real wear history so you can predict the next replacement instead of reacting to it, and it protects the department if anyone ever asks whether the equipment was being maintained.

The annual inspection should be done by someone qualified — an ALI Certified Lift Inspector or a service tech who works on this equipment for a living. It covers cables, sheaves, locks, arms and arm restraints, anchors and anchor torque, hydraulic components, hoses, controls, and the overhead shutoff if the unit has one. We perform these across Iowa and neighboring states, and we regularly find anchor bolts that have never been re-torqued since installation, which is its own quiet hazard. If your slab is thinner than spec — and we have measured plenty of older municipal buildings at four inches or less — that anchor check matters even more. Getting the Right Parts and Support

That is a common outcome — plenty of fleet shops have the skill and the equipment to do the work, they just need the right parts and someone who knows the model to confirm the procedure.
