An autolift garage that holds municipal fleet vehicles through a Nebraska winter puts a very specific kind of stress on equalizer cables, and most fleet managers we talk with have never been told what that stress actually looks like. We got a call last fall from a public works supervisor in eastern Nebraska whose crew parks mowers, a pair of light-duty pickups, and a seasonal sweeper truck on four-post lifts from November through April. Nobody had touched the cables in six years. The lifts still went up and down, so nobody thought about it. That is exactly the situation we drive out to correct, and it is the reason we wrote this walkthrough — cable condition is the single most ignored safety item in stored-vehicle applications, and it is also one of the easiest things to get right.

Why Seasonal Storage Is Harder on Cables Than Daily Service Work

There is a assumption we run into constantly: a lift that sits still must wear out slower than one cycling twenty times a day. For the hydraulics, that is roughly true. For cables, it is backwards. A cable under constant static load with no movement develops what riggers call set — the individual wires bed into each other at the sheave contact points and stop sharing load evenly. Add a Nebraska temperature swing from twenty below in January to seventy in April, and you get condensation cycling inside the strand where you cannot see it. That moisture, combined with road salt tracked in on the vehicle underbody and dripping down onto the cable runs, is how a cable goes from fine to compromised without ever showing an obvious problem from twelve feet away.

The other factor nobody accounts for is that a stored vehicle sits at a fixed height for months. The same three or four inches of cable stay wrapped over the same sheave groove the entire winter. In a working shop, wear spreads across the whole cable length because the lift travels full stroke several times a day. In a storage-focused autolift garage, all the fatigue concentrates in a handful of spots. When we do our first inspection on a municipal or county setup like the one in eastern Nebraska, those sheave contact points are almost always where we find broken wires. We have pulled cables that looked immaculate for eight feet and had six broken strands in a two-inch stretch that had been parked over a sheave since the previous Thanksgiving.

The Inspection Interval We Actually Recommend

ALI and most manufacturers put daily visual checks and annual certified inspection on paper. That is the legal floor, and for a busy dealership service bay it is reasonable. For fleet storage, we tell customers to run a different calendar. Do a real hands-on cable inspection twice a year: once before vehicles go up in the fall, once after they come down in the spring. Those two moments are when the lift is empty and you can run it through full travel and get eyes and gloved hands on every inch of cable. Trying to inspect around a parked sweeper truck is how things get skipped.

Beyond the twice-yearly check, we still want a monthly walk-around during the storage season — not a full inspection, just looking at slack, listening for any change in sound if you cycle the lift, and confirming the safety locks are engaged and carrying the load rather than the cables. That last point matters more than anything else in this article. A properly stored vehicle should be resting on mechanical locks, not hanging on hydraulics and cables. If your crew is parking a truck and leaving the lift pressurized without lowering onto locks, you are loading those cables continuously for five months and you have converted a storage application into a fatigue test. We have seen that exact mistake in more than one municipal autolift garage, and it is a habit, not a hardware problem.

What Cable Failure Actually Looks Like Before It Happens

Cables almost never let go without warning. The warnings are just quiet. Start with broken wires — run a rag along the cable length and let it snag. If it catches, you have a broken strand poking out. The standard rejection criteria most manufacturers publish is a handful of broken wires in one lay length or two in one strand, but honestly, on a lift carrying a vehicle over people’s heads, we replace at the first one. Cable is not expensive relative to what it is holding up.

Next look for corrosion and bird-caging. Red-brown staining along the cable, especially near the lower sheaves where salt water drips, means the core is going. Bird-caging is when the outer strands bulge away from the core — it looks like a wire basket — and it means the cable took a shock load or was run slack and then snapped tight. Flat spots are another one: if a section looks pressed and shiny rather than round, it has been crushed against a sheave under load. Finally, watch the cable tension nuts. If one corner of your four-post keeps drifting out of level and you keep adjusting the same nut, that cable is stretching more than its partners and it is telling you it is done. Chasing level with the adjusters instead of replacing the cable set is the most common shortcut we find when we take over service on a neglected setup, and it is the one that scares us most.

Replacing Cables in an Autolift Garage: Do All Four, Not One

When one cable fails inspection, replace the complete set. This is not upselling — it is basic load-sharing physics. Cables stretch as they age, and a new cable next to three old ones has a different spring rate. The new one takes a disproportionate share of the load until it stretches in, which accelerates its own wear and leaves the old ones flapping. You will spend the next two years chasing level adjustments and you will be back replacing the rest anyway. Do all four at once and the lift levels out in one adjustment session.

The job itself on a four-post is manageable for a competent maintenance crew, but there are traps. You need the deck fully supported on stands or locks with zero cable tension before you start, you need to route the new cable through the exact same sheave path (photograph it before disassembly), and you need to torque and tension in the sequence the manufacturer specifies rather than eyeballing it. On a two-post, equalizer cable replacement means dropping the overhead or floor plate depending on configuration, and that is genuinely a two-person job. We handle these across Iowa and into eastern Nebraska regularly, and we would rather quote the labor than get a call after a partial reassembly. If you are running a public-sector autolift garage where an incident triggers a formal review, having documented professional replacement in the file is worth something too.

Matching the Right Cable to Your Lift

Here is where a lot of orders go sideways. Lift cables are not generic. Length, diameter, end fitting type, thread pitch on the threaded stud, and swage style all vary by manufacturer, by model, and frequently by production year within the same model. A Rotary four-post from 2004 and one from 2016 with the same model designation can take different cable assemblies. We have shipped a lot of cable over the years and the single biggest source of returns is somebody ordering off a model number alone.

What we need to get it right the first time: a clear photo of the serial data plate, the overall lift capacity, the runway length if it is a four-post, and ideally a photo of the existing cable end fittings on both ends. With that, we can pull the correct assembly from stock or order it direct. If the plate is unreadable — and on a twenty-year-old lift in a salt-heavy environment, that happens constantly — we can usually identify the lift from photos of the column tops, carriage design, and power unit. Locks, Sheaves, and the Parts People Forget

Cables get all the attention, but they run over sheaves, and worn sheaves destroy new cable fast. Every time we do a cable replacement we check sheave grooves for wear — a groove that has worn deeper and narrower than the cable diameter pinches the strands and cuts service life dramatically. Spin each sheave by hand. If it does not turn freely, the bearing or bushing is shot and that sheave is now dragging the cable across a fixed surface instead of rolling with it. Replace it while you are in there.

The safety locks deserve the same scrutiny. On a four-post used for storage, the locks are what actually hold your vehicles for five months. Check that each lock engages fully at every position, that the release cable or air line operates all four simultaneously, and that no lock ladder shows deformation at the engagement points. We have found locks in storage-heavy setups where the release mechanism had rusted into a partially-engaged state — the lift still worked, but only three of four locks were seating. That is a single-point failure waiting to happen. Also inspect the slack-cable safety device if your lift has one; it is designed to drop locks automatically if a cable goes slack, and it does nothing if it is seized with dirt. Ten minutes with a wire brush and some penetrant on the pivot points restores it. These small components are cheap, they are in stock, and they are the difference between a maintained lift and one that just happens to still be working.

Getting Service and Parts Out to Eastern Nebraska

Pricing on cable work depends on lift type and how many units you are doing, but a complete four-post cable set for a light-duty storage lift falls in the low-to-mid hundreds for parts, with labor scaling by configuration and site access. Two-post equalizer cables run similar. If we are already on site doing an annual inspection, adding cable replacement to the same visit is significantly cheaper than a separate trip. For a facility running seasonal storage, we generally suggest scheduling us for a fall pre-storage visit and building the cable budget into the same line item every few years rather than waiting for a failure.
