High-Cycle Maintenance Work Is Its Own Duty Class
Manufacturers rate capacity in pounds, which is useful and also incomplete. A lift rated for ten thousand pounds handles a 4,200-pound crossover without complaint whether it does that once a week or thirty times a day. But cable and sheave wear is a function of cycles, not just load. Every trip up and down bends the cable around each sheave, and steel wire rope has a finite bend life. Multiply thirty cycles a day by six days by fifty weeks and you’re near nine thousand cycles a year — roughly what a general-repair shop accumulates in three or four years.
That’s why the shops we worry about most are not the heavy truck bays. They’re the quick-maintenance operations. Salt, Slush, and Why Corridor Shops Lose Cables Early

Brine, sand, and melt water drip off rockers and wheel wells for the entire time a vehicle is in the air, and gravity puts most of it exactly where you don’t want it: the base of the columns and, on baseplate units, inside the floor channel where cables and hose live. Chloride does not need much time. We have pulled cables that were visually clean at eye level and heavily pitted in the last eighteen inches before the lower termination.
The fix isn’t complicated, it’s just consistent. Sweep and mop the base of each column weekly in winter rather than letting brine dry and concentrate. Keep the floor channel covers seated and clear. Lightly oil cables with a penetrating lubricant designed for wire rope — not chassis grease, which traps grit and turns the cable into a lapping compound. Inspect the lower end fittings specifically, since that’s where moisture collects and where a failure has the least warning. That gap is entirely within your control, and it costs a bucket and fifteen minutes a week.
Reading a Cable: Field Criteria That Actually Decide It
We get asked for a simple pass-fail rule, and there isn’t one, but there is a workable short list. Broken wires: any at or near an end fitting is an automatic replacement, and a cluster in one lay length is too. Birdcaging or strand separation: replace, always — the internal structure is gone and no amount of tension restores it. Kinks or crushed sections: replace. Corrosion pitting you can feel with a fingernail: replace. Diameter reduction beyond roughly five percent at the wear point: replace. Adjuster threads run nearly out to chase stretch: replace, because you’ve been compensating rather than maintaining.
Then look past the cable itself. A seized or grooved sheave will destroy a new set in a season, so any sheave that doesn’t spin freely by hand gets a bearing or a full pulley. Check that the cable sits centered in the groove; if it rides a flange, something is out of alignment and you need to find it before you spend money on rope. Confirm both carriages sit at identical heights at three or four points through travel — a tape measure off the floor to the same reference point on each arm is enough. Monthly, covers off, hands on the cables, sheaves spun by hand, equal-height check with a tape. Annually, a full ALI-certified inspection with the report filed.
Replacement timing follows from that. In our experience, a bay running twenty-five to thirty-five cycles a day should plan on a cable and sheave set somewhere in the six-to-ten-year window, and should not be shocked if the number lands closer to six in a salt-heavy location that skips cleaning. A moderate shop at ten cycles a day often reaches twelve to fifteen years. If nobody in the building knows the install year, that itself is the answer — budget for a set. What a Cable Failure Costs Versus What Prevention Costs
Let’s be honest about the arithmetic, because that’s what actually changes behavior. Call it a manageable one-time expense you can plan around and schedule on a slow Monday.
Now the other column of the ledger. An equalizer failure with a vehicle in the air, in the best case, drops one carriage onto its safety latch — loud, alarming, and probably a bent arm plus a damaged rocker panel on the customer’s vehicle. In a worse case the latch on that side wasn’t fully engaged and you have real body damage or a technician injury, an insurance claim, an OSHA conversation, and a bay out of service for weeks while parts are sourced for a lift old enough that parts are slow. Add lost throughput: a maintenance bay turning thirty vehicles a day that sits idle for two weeks is real revenue gone, far exceeding the preventive cost many times over. We have never had a shop tell us they regretted replacing cables early. We have had several tell us the opposite, standing in a bay with a truck on jack stands and a bent arm on the floor.
Rebuild or Replace: Making the Honest Call
Not every lift deserves new cables. Part of our job is telling owners when the money is better spent elsewhere, and cable inspection is usually when that conversation happens because it’s the first time in years anyone has looked inside the columns. If we open a unit and find cables plus seized sheaves plus worn slider blocks plus a weeping cylinder plus latch mechanisms that need rebuilding, the repair total starts approaching a meaningful fraction of a new lift — and on a twenty-five-year-old model with discontinued parts support, that’s a bad trade.
Structural issues push the same direction. Cracked or spalled concrete under a baseplate unit, columns that are out of plumb, elongated anchor holes, or arm restraint gears with rounded teeth are not cable problems, and fixing cables around them accomplishes nothing. How to Get Parts and Service Moving Fast
The fastest path to the right cable is a photo of the serial plate. Manufacturer, model, and serial number let us pull the correct length, diameter, and end-fitting style without a guessing game, and cable geometry varies enough between generations of the same model that guessing genuinely does not work. If the plate is gone — painted over, rusted off, or sanded away during a repaint, all of which we see — send us photos of the column tops, the carriage, the sheave arrangement, and the arms, and we can usually identify the unit from the hardware.
