What the Failed Cable Looked Like

The failed equalizer cable came off a 2007 Rotary SPO9 that had been in fleet service continuously for 19 years. The cable itself had never been replaced. Cable inspection on a two-post car lift should occur every 90 days per ALI guidelines, with a full replacement recommended at 5 years or at the first sign of broken strand wires. Neither had happened on this fleet.

When we pulled the failed section, we counted 14 broken strand wires across a 4-inch length of cable at the sheave contact point — well beyond the ALI reject threshold of six broken wires in one lay. The cable had likely been safe to operate for the first 10 years and then progressively less safe for the next 9. The failure was inevitable, not surprising. Cable fatigue at a sheave contact is the most common car lift failure mode we see in the field, and the standard cause is decades of use without a proactive replacement schedule. This is the kind of thing that turns a routine service call into a fatality if the timing is wrong.

Cable Inspection Procedure We Use

Our field inspection procedure for a car lift equalizer cable starts with the lift in the fully-lowered position, which relieves cable tension and makes the strands accessible for visual and hand inspection. We work the cable through a clean shop rag along its full length, feeling for broken strand ends that catch the rag. Any catch is a candidate broken wire, and we mark it with tape and count the marks. Six or more marks within one lay length — approximately 6 inches for standard 3/8-inch equalizer cable — is an automatic reject.

We also inspect the cable at each sheave contact zone, where fatigue concentrates from repeated bending. Sheave contact points are where 90 percent of cable failures originate. We check the sheave itself for a worn groove, because a grooved sheave accelerates cable fatigue and needs replacement alongside the cable. We check the anchor terminations at each end for corrosion or bent strand wires at the swage sleeve. Finally, we tension-check the equalizer to confirm both cables in a two-post lift are carrying equal load; a mismatched pair puts one side in overload while the other slacks. Every step takes about 15 minutes per lift.

Replacement Interval: What ALI Actually Says

ALI does not publish a mandatory calendar-based replacement interval; the standard is condition-based. A cable that passes visual and hand inspection at the 90-day cycle can remain in service indefinitely. In practice, we recommend a proactive replacement at 10 years regardless of visual condition, because internal strand fatigue at the sheave contact zone is not always visible from outside. The Missouri fleet lifts we inspected ranged from 8 to 22 years old, with cables never replaced.

We wrote a fleet-wide replacement schedule that installed new cables on every unit past 10 years of service, with a follow-up inspection at 5 years and continuous 90-day visual checks. That is the operating discipline any fleet with car lift equipment needs to follow. Municipal shops are the ones we see this issue in most often, because the lifts are on the books as capital equipment and the maintenance line item never gets attention as long as the lift operates. The failure mode is silent until it is loud. Every ALI cable installation manual and every reputable installer spells out the inspection interval, and the manufacturer warranty typically requires documented compliance.

What a Replacement Actually Costs

For a two-post lift, cable replacement runs a few hundred dollars in parts and roughly two to three hours of labor per lift for a proper install, tension calibration, and safety-lock test. Multiplied across a six-lift municipal fleet, that is a manageable maintenance line item — well under the cost of a single serious incident. The city of the fleet manager we serviced ended up budgeting cable replacements on a rolling five-year cycle so every lift gets fresh cables inside the manufacturer’s confidence window, and the annual cost splits into predictable amounts.

Fleet budgeting for lift maintenance is exactly the sort of preventive work that generates zero attention until an incident forces it. The car lift itself is a long-life asset that will run 25 years if maintained; the wear parts on it are the ones that will end its service life prematurely if ignored. Sheave Wear and Why It Matters

A worn sheave — the pulley that the equalizer cable rides across at the top of each column — accelerates cable wear dramatically. A cable running on a fresh sheave with proper groove geometry bends smoothly and distributes strand fatigue across many contact points. A cable running on a worn sheave with a grooved contact profile flattens against the groove edge, concentrates fatigue at a single line contact, and fails in a fraction of the expected service life. When we replaced the failed cable on the Missouri fleet, we inspected every sheave on every lift and replaced three of them along with the cables.

A sheave replacement runs modest cost per sheave with about an hour of labor. Cheaper than the cable it protects. Any car lift cable replacement without a sheave inspection is an incomplete job, and any fleet manager approving a cable-only replacement without asking about sheave condition is missing the second half of the safety picture. Lock Engagement and Cable Interaction

On a two-post lift, the equalizer cable and the safety-lock system share a dependent relationship that is not always obvious to a fleet mechanic. The cable equalizes hydraulic pressure between the two columns so both sides rise and lower at the same rate. If the cable fails or slips, the two columns diverge in height, and the safety lock system’s engagement geometry no longer holds correctly. A cable failure in mid-lift can allow one column to drop while the other stays up, which is the failure mode that traps or crushes anything under the vehicle.

The safety locks are designed to catch this scenario within the range of a single lock notch — typically 4 inches of column travel — but the catch requires both locks to be functional and engaged. We test every lock cycle on every car lift we inspect. On the Missouri fleet, we found two lifts where one column lock had been dragging out of engagement due to a bent pawl. Both got repaired alongside the cable work. The Written Policy the Missouri Fleet Adopted

After we finished the on-site work, we drafted a written cable inspection and replacement policy that the municipal fleet manager submitted to the city public works director for adoption. The policy specifies 90-day visual and hand inspection by a fleet mechanic using our provided ALI-compliant checklist, an annual documented inspection by an outside certified lift technician, cable replacement at 10 years regardless of visual condition, and sheave replacement alongside cable at 10 years unless a documented sheave inspection shows less than 25 percent groove wear.
